Repair of Loose Crimping

Loose crimping is one of the most common failures in Wire Harness terminals, as it directly leads to increased contact resistance, overheating, and even signal interruption. Once such an issue is identified, the first step is to completely disconnect the power supply to ensure operational safety. The core of the repair lies in restoring a stable and reliable mechanical connection and electrical continuity.

In most cases, re-crimping at the original terminal position using professional crimping tools (such as specification-compliant crimping pliers) is the most direct and effective solution. During operation, accurate positioning is essential, and sufficient pressure must be applied (typically in accordance with tool instructions or industry standards, such as 10–15 N·m) to ensure the metals in the crimping area are tightly engaged with no visible gaps. After crimping, a rigorous pull test must be performed to verify that the bonding strength between the terminal and the wire meets requirements, preventing re-loosening during subsequent vibration or tension.

If loosening has caused severe metal fatigue or deformation of the terminal, the old terminal should be cut off, an appropriate length of new conductor stripped, and a new terminal of the same specification installed with proper crimping. At the same time, check whether the wire insulation has been damaged due to the previous loosening, and repair or protect it as necessary.

After the repair, it is recommended to measure the contact resistance to ensure it remains within the normal range, thereby eliminating potential risks of overheating or signal loss (fretting corrosion) caused by poor contact. During subsequent use, proper fixation and protective measures can effectively reduce the recurrence of loosening due to vibration.
